From what I understand, returned AC will go to the junk yard so I did not want to do that. Costco should be more flexible to let the customer save $50 instead of wasting the whole unit at $280.

Only gaps are at rotating arms that grab foam and unit itself. Not sure what's the purpose of the rotating arms.

GE (and some others) sells a unit like this. The problem is that since it sits below the window it needs a condensate pump to get the water out and people complain that this pump is loud. See:

Online full price is $419.99, has been all year (for me), in store was $399.99. When it was on sale $80 off, those were $339.99 and $319.99 respectively.
Now, it's $419.99 online still (full price), but I snagged one on Monday for $279.97. A friendly chat agent confirmed the clearance price for me and qty on hand, so I knew it wasn't a wasted trip.
